Manifold bolts/studs are one of those things that will fail. To be honest I am surprised the nuts undid off the studs first time without shearing off, to remove the manifold.
It'll get there. Hopefully. I need to buy a decent pair of Mole grips.

Ruddy things broke off anyway so I broke out the drills.
Cleaned the threads up with a tap.
Net result, threaded hole.
Repeat.
The exhaust manifold bolts are proving much more difficult. I already managed to go off center on one so ended up drilling it an oversize. The other one will be equally difficult, I know.
I have put a thread part way down that hole, will continue that tomorrow hopefully. Enough for tonight.

I made that mistake with the local engine shop a few years ago when I left a Maserati manifold with them. £130 for 3 helicoils. It is so hard to find decent engineering shops down here, there are only about 3 options and I have tried then all. The only one that was any good has now retired which was rather annoying. The expensive place do good work but they are double everywhere else. Another one managed to fuck up a rebore by not actually boring one of the cylinders all the way. The third one did the crank for the hearse and although it stopped the noise the oil pressure was lower after the regrind.

I did wonder if it'd be easier to just cut them off flush, centre punch and drill and tap them than muck about with penetrating fluid etc. Pity about the off centre one but it does happen from time to time. Inconsequential in the sum of things though for what you've achieved on this project so far! I take it you haven't got a drill press there? Always much easier than doing it by hand.
